Richard you have seen my foam top , just use a long board to sand the edges and they come out nice.
I used 1 layer of 12 OZ each side and its plenty strong . I used ply inserts for hard points . There are pic's
on my thread if interested .

Bigger is always better IMHO . But then i made mine 2"x 6" and i did need them once

I was using 3/8 i did not look for 1/4 .

Ever think about using MDO ply , ready to paint once glued in , no voids, waterproof glue.
I built my seat boxes with it and it worked out great for the last 6 years . Should work
better for you because not exposed to the elements . Can be hard to find though .

Pretty sure acetone will soften it up .

I would say 3 Inches to be on the safe side.

Put the jugs in hot water before you use it , the hotter it is the better it works.... within reason

I do it until i just cant stand any more then just walk away and say good enough .
